Illuminating sustainable automotive design possibilities, this study artfully unveils the sophisticated reconstruction of a conventional Light Emitting Diode (LED) headlight. By embodying the spirit of upcycling, the work integrates regenerative shape design and strategic retrofitting, substantially simplifying assembly processes while promoting a superior level of reusability. The revitalised LED headlight, nestled within its original housing, emerges as a paragon of green innovation. Symbolising a noteworthy advancement towards carbon reduction, this transformation harmonises impeccably with global net-zero ambitions. The enriched product lifespan highlights the untapped potential within sustainable automotive design, advocating for an industry-wide pivot towards a circular economy. The re-envisioned headlight, meeting (and to some degree surpassing) the functional expectations of its predecessor—confirmed via Physical testing, Life Cycle Assessment and Return on Investment with fair assumptions—champions sustainable, responsible, and energy-efficient automotive design, accentuating the paramount role of upcycling in our collective drive towards a more sustainable future.
